The farther the load is from the crane’s center of rotation, the lower its lifting capacity becomes. For this reason, considering only the weight of the load without evaluating the required reach is a serious mistake.
Operating beyond these limits places excessive stress on the structure, hydraulic cylinders, joints, pins, and stabilization system. Even when an immediate failure does not occur, structural wear can accelerate significantly.
Rated capacity does not mean that the full capacity is available in every position. Before each operation, check the load chart and evaluate the complete working configuration.
2. Using Degraded Hydraulic Oil or Clogged Filters
Hydraulic oil is responsible for transmitting power, lubricating components, and helping control the system’s operating temperature.
Over time, the oil loses its properties and may accumulate moisture, metal particles, and other contaminants. When the filters are also clogged, oil circulation becomes restricted and the entire hydraulic system begins operating under unfavorable conditions.
Possible consequences include:
- Excessive system overheating;
- Loss of efficiency and lifting power;
- Premature wear of the hydraulic pump;
- Failures in the hydraulic controls and valves;
- Damage to seals and cylinders;
- Contamination of multiple components within the hydraulic circuit.
Changing only the oil without checking the filters, or replacing the filters without evaluating the condition of the oil, does not completely solve the problem. Maintenance must treat the hydraulic system as one interconnected unit.
3. Relying on Makeshift Repairs
Incorrect parts, welding performed without a proper technical evaluation, improvised adjustments, and maintenance carried out only after a visible failure appears can turn small problems into major losses.
Preventive maintenance should follow the intervals recommended by the manufacturer and include regular inspections of critical areas such as:
- Hydraulic oil level and condition;
- Filters and hoses;
- Pins, bushings, and joints;
- Lubrication points;
- Cylinders and seals;
- Wire ropes, hooks, and rigging accessories;
- Structural components and welded areas;
- Stabilizers, outriggers, and outrigger pads;
- Safety systems.
Preventive maintenance is not unnecessary overhead. It is an investment that protects the equipment, reduces unexpected downtime, and helps prevent far more expensive repairs.
4. Making Sudden or Aggressive Movements
Sudden acceleration, abrupt stops, and rapid changes in direction generate dynamic forces that can be significantly greater than the static weight of the load.
When a suspended load begins to swing, these forces are transferred to the boom, cylinders, joints, hydraulic system, and crane structure.
A load that appears to be within the crane’s rated capacity can generate dangerous forces when handled incorrectly. Every movement should be smooth, controlled, and appropriate for the conditions at the jobsite.
Controlled movements improve safety, provide better load control, and help protect the crane’s critical components.
5. Side-Pulling, Dragging, or Attempting to Break Loads Free
Cranes are designed to lift loads under specific operating conditions. They should not be used to pull objects sideways, drag materials across the ground, or break stuck loads free.
When a load is jammed, buried, frozen, or attached to another structure, the force required to release it may be far greater than its stated weight.
Unexpected side loads can twist the boom, accelerate wear on joints and pins, damage hydraulic cylinders, and compromise the stability of the entire crane.
Before beginning the lift, make sure the load is completely free and properly positioned for vertical lifting.
6. Allowing Untrained Operators to Use the Equipment
Even the best crane can suffer accelerated wear when operated by someone who does not understand its limits and operating principles.
The operator must understand the load chart, proper outrigger positioning, the effects of operating radius, the behavior of suspended loads, and the warning signs of possible mechanical or hydraulic failures.
Proper training does more than prevent accidents. It improves productivity, reduces operating mistakes, and directly contributes to extending the service life of the equipment.
